SAI manifold onto an L61
I have asked this one time but new info arised...
My wife's 03 Sunfire needs a lot better manifold on it, the L61 has a D shaped exit port which is really restrictive.
I have an 07 Cobalt 2.2 manifold, but it is an SAI model.
I want to install it onto the 03 Sunfire as it has a lot more flow.
I saw the thread on the SAI manifold and how the holes and manifold cut-outs really do not go anywhere since the head on the 03 will not have the provisions for it.
My question is, if it is installed with a standard 03 gasket, shouldn't it be ok?
I picture the gasket blocking any exiting exhaust from getting into the cut-outs on the flange area.
I might be wrong and it is why I am asking...

I dont know that I would say the 07 manifold has "a lot more flow" but whatever.
The 03 gasket will cover up some of the holes, but not all. You would be best off just filling the holes on the outside of manifold
More importantly I would think is: does an 07 manifold bolt up to 03 Sunfire exhaust.

This sounds bad. First, you are expecting the gasket to create a seal without a clamping force on one side. That will absolutely fail in a short time. Then you will have an exhaust leak through the SAI ports. I really think this is a bad idea.

That is not at all correct. SAI simply became an available exhaust option SINCE 2006. Every model year since then might have SAI depending on whether or not it was ordered with it.

Thats not what he said. SAI as you guys like to call it(GM calls it AIR) is the Secondary Air Injection Reaction system. It has been on CALIFORNIA EMISSIONS certified L61s since the second half of 2006 model year
This is my 2008 LS, and the AIR intake tube is clearly visible between the airbox and the valve cover

Local Arizona cars would not normally have SAI because they don't need it. The first batch of them in 06 that came out are probably around because the dealers didn't know what the hell it was when they where ordering it, and then got wise. Take a drive to Cali some day. I assure you every single Delta platform car from 07 and up in the state will have SAI.

There are 5 states that have more-intense emissions laws (like California). I don't remember the 5 off-hand, but those are the states you will most likely find SAI equipped Cobalt 2.2s. It is also possible for an SAI equipped Cobalt to be sold in a state that doesn't require the SAI if the SAI-equipped Cobalt simply gets delivered to a dealer in another state.

Cqalifonria emissions equipped cars ar to be sold in California, all states that adopt California emissions standards, and the states that border CA emissions states. I live in NJ, which borders NY, which is a CA emissions state. Therefore, I was able to purchase a Cobalt with California emissions and PZEV certification. YES I bought it on purpose.
