2.0 LSJ Engine: HOW TO: DIY Dual Pass Endplate (pics inside)

If you know what you are doing, it works. I wouldn't advise the average person to go out and stick a 23/32nds drill through thier enplate and tap it, it is easy to crack the cast aluminum and it is thin. If you do it right though, it's much simpler than welding.

Your hose is only 3/4" inside, I wouldn't see a reason to go bigger than that on the drilling, unless you are tapping it.
A hole saw might work, but it just seems like a bad idea to me. I use a regular drill bit with a 1/2" shank, in whatever size I need. I think the actual size for 1/2 NPT is 37/64th's, or possibly 35/64th's, not sure. Thats for threading though. It doesn't leave you a whole lot of room, you have to position it correctly to make it work without drilling into the side walls.

I might add to make sure that you blue loctite the bolts. I went to re-do mine after 2 years because I did not swap the tubes while I was doing my clutch, one of the end plate bolts had fallen out. Good thing it was still wedged between the manifold and the endplate. No leaks luckily but I had inched the gasket
Also make sure that you remobe the alternator bracket as the manifold will not come off unless you remove this bracket.

It's not that hard to do, if you take your time and follow the instruction (there are ton's of how-to threads on here), you really can't mess anything up. Just plan on spending a day doing the work, it's not a 15min swap, but it's not that difficult.
